Laminated rotor disc increases wear life by 300%
 

Golden Bay Dolomite quarry high in the hills of Mount Burnett in Golden Bay is owned and run by Sollys Contractors. Site Manager Justin Balck knows the importance of reducing running costs and worked with Real Steel to find a clever way to do so.

Mount Burnett is the only location in which Dolomite – a Calcium Magnesium Carbonate occurring as a completely natural rock deposit is found in New Zealand. Sollys Contractors process the material into New Zealand’s finest Magnesium Fertiliser which is shipped all over the country for use in agriculture. It is a unique quarry site – the Dolomite resource is at the top of a steep hill and it is difficult to transport down to the processing plant.

“At Golden Bay Dolomite our main processing equipment is a Stedman Cage Mill Crusher which pulverises the Dolomite rock into smithereens. It costs a fortune to run especially when you combine a highly abrasive material that needs to be ground into such a fine product. We process approximately 50,000 tonnes of raw material each year,” says Justin.

“Around seven years ago, our rotor discs inside the Cage Mill were made of hardfaced AR400 steel and were produced in the same design as the OEM part. Hardfacing was time consuming and expensive. It resulted in uneven wear, so they needed to be removed often to be re-hardfaced and re-balanced. Frequent hardfacing led to fatigue and cracks in the base metal. The service life of these AR400 rotor discs only reached 100 hours before needing major repair work,” says Justin.

In 2014, Sollys Contractors began working with Real Steel – an international Hardox Wearparts member. Real Steel imports steel from SSAB (Swedish Steel) who is the world leader in high strength and wear resistant steels. Within the SSAB product range, Hardox is the most renowned brand in the New Zealand market. Hardox steel has a unique combination of both hardness and toughness.

“Our local Real Steel Sales Manager was an expert at measuring up our parts on site and recommending which grade of Hardox steel would suit the application best. Their designer redesigned the rotor discs and tweaked things until he came up with the best design. It was so easy to work with the guys at Real Steel,” says Justin.

“The new design was a laminated rotor disc made from Hardox 500. They also redesigned the base plate of the rotor upgrading it from AR400 to Hardox 550. In addition, a recess was machined into the disc to allow for Hardox 600 wear plate to be inserted where the main wear occurs,” says Justin.

“The results are incredible and speak for themselves. Total wear life of the rotor increased by three times. In fact, our laminated rotor disc won Real Steel the international ‘Hardox Wearparts Award’ in 2016 for innovative design and application success in the aftermarket. Real Steel used smart design – the newly designed parts required less machining and profile cutting, and some parts were laminated. Having a combination of different grades of Hardox also resulted in more even wear on the rotors,” says Justin.

“Hardfacing was no longer required which removed the hassle of re-hardfacing and re-balancing the rotors throughout the service life. The service life went right up to 300 hours before needing minor repair work. To this day we continue to re-order the laminated rotor discs from Real Steel and have several sets on hand that we rotate. Over the past six years, we have been making minor adjustments to the design to continuously improve it. We are incredibly pleased with the results – both downtime and running costs have reduced,” says Justin.

Sollys Contractors has a huge presence in the South Island – they employ over 140 staff, have 100 trucks on the road and offer a great variety of services. “We can do anything” is the Sollys motto which includes freight, contracting, aggregates, spreading, bulk cartage, stockfeed, storage, fertilisers and livestock. They have been around since 1928 starting out with freight being their core business. Sollys has also been in the quarry business for over 90 years and currently operates three quarries in the upper South Island.

Ed Solly of Sollys Contractors says, “Our focus with Real Steel is on our plant life by using Hardox steel which is effective. We have a quarry lorry especially built with a Hardox bin for carting the rock at our Golden Bay Dolomite site, and lots of Hardox trucks in our fleet for specific applications. The guys at Real Steel are friendly and easy to deal with. We are good at wearing stuff out, so it has been a good relationship for both of us.”

Giga Transporter New Deck

Check out this newly built 8x4 transporter truck for Commercial Hire NZ Limited!

A new addition to the fleet, this is a late Isuzu Giga on 19.5 inch wheels for low height deck, and is now heading to CHNZ’s Wellington branch.

This was built by Transport Engineering Otago Limited (TEO) who is a certified Hardox In My Body builder.

This unit is capable of a 14-tonne payload and features hydraulic rear ramps, LED rear lights and safety lights.

Custom Hardox and ESCO rock bucket on the West Coast

First day of work yesterday for this brand-new Hitachi ZX360, featuring a custom Hardox and ESCO Ultralok rock bucket down on the West Coast.

Movember in support of men's health at Real Steel

We are extremely proud to announce that for the very first time, Real Steel has participated in Movember!

Movember is the leading charity changing the face of men's health on a global scale, focusing on mental health and suicide prevention, prostate cancer and testicular cancer.

We have a number of mo bros who grew moustaches during the month and our mo sistas showed their support in this campaign by doing a daily weekday fitness challenge. On the last Friday of the month a few of the mo bros joined in the fitness workout which you can see in the photos.

We are grateful to have had a number of supporters and can now call ourselves elite ‘Mo Legends’. A huge thank you to everyone who participated, donated or helped us in any way to make this happen.

Big ups to Amit Goyal for coming up with the idea and getting everyone on board this awesome initiative.

Long Reach Excavator - 270 tonne

Here you see one of the biggest excavator booms in the country! This is a 270 tonne long reach excavator with a 3-part excavator boom of 42 metres in length. It is used to trim batter slopes, and place armour rock on reclamations and seawalls by New Zealand company Heron Construction. Real Steel manufactured steel components for this boom, which were then fabricated by Heron Construction.

Unique application of Hardox and Strenx

A few years ago, Dave from Te Anau Earthworks Limited came to us with his idea – a three-piece interlocking barge system. Dave had seen a similar system online and wanted the same but in Hardox steel.

Carl, then Production Draughtsman worked on the design. “Dave had specific requirements – he wanted to move a 20-tonne excavator, wanted to get his drilling rig on there, and use it for dredging. He came with measurements, wanted the system to interlock and have container locks,” says Carl.

This was an interesting job for Carl. “It’s an unusual application of our steel – as a company we were breaking new ground! It was a challenge taking all of Dave’s criteria, fitting it all into one design, and fitting it around our plate sizes. Dave was great to work with and super excited about the whole process. Obviously, it also needed to float which was checked off by a specialist,” says Carl.

Having an interlocking barge system meant it could be used as one, two or three pieces depending on the job. This makes the barge more versatile and easier to transport on the road. The end solution is Hardox top, bottom and sides, and the internal structure is Strenx with a little bit of RHS (rolled hollow section). The first barge was delivered to the client in 2017, and he subsequently ordered the next two barges over time. “Here at Real Steel, you could say ‘the sky is the limit’ within our capabilities. Come to us with an idea and we will make it happen,” says Carl.

An advantage of Hardox steel is we bring in big sheets – each side of this 8.2m trailer is formed from one sheet of steel! No seams, no laser welds, no weaknesses.

In fact, the steel was formed for this trailer using our 8.2m Yawei press brake which is right on the limit of the machine’s capabilities in terms of plate length.

Celebrating Marc's 15 year work anniversary

🥳 Today we celebrated Marc Nicholas’ 15-year work anniversary at Real Steel! 🎉🎉🎉

Marc is one of Real Steel’s first employees and a founding member of the company. When he came on board the company was operated out of a 40-foot shipping container and portacom out the back of Plimmerton Landscaping Supplies.

Marc is a fitter-welder – who was integral in developing our first design of cutting edges and setting up the equipment to cut and bevel the edges in-house 👌

“15 years has gone quickly. Real Steel has progressed from a shed to a factory. We’ve come a long way and I’ve had fun doing it,” says Marc.
